Why is thickness a drop protection decision?

Every flooring product feels fine to stand on. That is not what you are buying. You are buying a layer that spreads the impact of a dropped 45 lb plate across enough area that the slab does not crack, the joist does not take a hammer blow, and the plate does not bounce back at your shins. Impact energy is what sets the thickness, and impact energy comes from the weight and the height it falls from, not from how the floor feels underfoot.

Half inch EVA foam handles bodyweight work and dumbbells set down under control. It fails at everything else. Foam compresses permanently under rack feet, so a rack sits on it for six months and leaves four dimples that never recover, and a dropped barbell goes straight through to the concrete. It is a good underlayer and a bad top layer.

Three quarter inch recycled rubber is the point where a dropped deadlift stops being a problem on a slab. One inch rubber is the tier above and the right answer over a suspended wood floor, because there you are managing impact noise transmitted into the structure as well as protecting the surface. Quarter inch roll is a traffic and equipment surface, not a drop surface.

How many stall mats do you actually need?

Ten percent of 48 square feet is 4.8 square feet, and there is no such thing as a fifth of a stall mat, so the honest answer is either two mats and careful placement or three mats and offcuts. On a whole room, the 10 percent allowance is real and you will use it: rooms are out of square, rack feet want notches, and cutting three quarter inch rubber accurately with a utility knife takes several passes and a straightedge.

Stall mats stay put by weight alone at about 100 lb each, which is one of their better properties and also the reason two people move them. They will smell for the first few weeks. Airing them out before they go down, ideally outdoors, shortens that considerably.

Should you floor the whole room or just the platform?

Layer it. You pay for thick rubber only where plates land, the room still looks like a room, and there are no tile seams for a plate edge to catch on.

Flooring the entire space in three quarter inch rubber is not wrong, it is just heavy and expensive, and it makes rearranging the layout a two person job. Flooring only the rack area is the cheapest correct answer in a garage where the rest of the bay is still a garage.
